Smart Device Prototype Manufacturing: CNC Machined PC Enclosure with Assembly Validation

Custom Plastic Prototype Housing for Product Testing and Design Verification

Helping Smart Device Companies Transform Product Concepts into Functional Prototypes

Before launching a new smart device, engineering teams need reliable prototypes to validate their designs.
A successful prototype should not only look like the final product, but also allow engineers to evaluate:

  • Product appearance
  • Assembly performance
  • User experience
  • Component integration
  • Design improvements

YS Precision provides custom prototype manufacturing solutions for smart devices, consumer electronics, and intelligent hardware products.
For this project, we manufactured CNC machined PC plastic prototype housings for a customer in the Americas.
The prototypes were used for user experience testing and product design validation before moving toward production.
The complete manufacturing solution included:

  • CNC machining of PC plastic housings
  • Precision sanding and polishing
  • Gray spray painting
  • Silk screen logo printing
  • Prototype assembly and interference checking

A total of 30 complete prototype sets were delivered to the customer.

Customer Requirement

Developing Realistic Prototypes Before Mass Production

The customer was developing a new smart device and needed functional prototypes for real-world evaluation.
At this stage, the goal was not simply to create a visual model.
The prototypes needed to help verify:

  • Whether the housing design was practical
  • Whether components could be assembled correctly
  • Whether the product appearance met expectations
  • Whether the overall user experience matched the design concept

Since injection molding requires expensive tooling and longer preparation time, CNC prototype machining was selected as a flexible solution for this development stage.

Manufacturing Challenges

1. Achieving Production-Like Appearance with CNC Plastic Prototypes

For smart devices, appearance quality is critical.
The customer required:

  • Smooth external surfaces
  • Consistent gray color
  • Professional cosmetic finish
  • Clean product appearance

However, CNC machining naturally creates tool marks that require additional finishing processes.
YS Precision combined machining expertise with manual finishing techniques to achieve a surface quality close to the final product appearance.

2. Ensuring Housing Assembly Accuracy

The smart device housing consisted of multiple components that needed to work together.
The challenge was maintaining:

  • Correct part alignment
  • Proper assembly gaps
  • Accurate connection points
  • No interference between components

Instead of only manufacturing individual parts, YS Precision performed complete prototype assembly after finishing.
This allowed potential assembly issues to be identified before customer testing.

Why PC Material Was Selected

Polycarbonate (PC) was selected because it provides excellent properties for functional prototypes.
Key advantages include:

  • High impact resistance
  • Good dimensional stability
  • Strong mechanical performance
  • Suitable surface finishing capability

For smart device housings, PC allows engineers to evaluate:

  • Product durability
  • Housing structure
  • Assembly design
  • User interaction

before committing to production tooling.

Prototype Manufacturing Process

Step 1: Engineering Review

Before production, our engineering team reviewed the customer's 3D design data.
We analyzed:

  • Machining feasibility
  • Housing structure
  • Assembly requirements
  • Surface finishing requirements
  • Potential interference risks

Early design review helps reduce prototype failures and unnecessary modifications.

Step 2: CNC Plastic Machining

The housings were manufactured from PC blocks using CNC machining.
The process included:

  • CNC programming
  • Rough machining
  • Precision machining
  • Detail feature machining
  • Surface preparation

Special attention was given to:

  • Rounded corners
  • Housing edges
  • Internal mounting structures
  • Component interfaces

Step 3: Surface Finishing

Precision Sanding and Polishing

After machining, skilled technicians manually refined the surfaces.
The process removed:

  • CNC machining marks
  • Small surface imperfections
  • Visible tool paths

creating a smooth surface ready for painting.

Gray Spray Painting

The prototype housings received a customized gray spray coating.
The finishing process achieved:

  • Uniform color appearance
  • Smooth texture
  • Consumer-product style appearance

This allowed the customer to evaluate the product design more realistically.

Step 4: Logo Printing and Assembly Verification

To simulate the final product appearance, we provided:

Silk Screen Logo Printing

Including:

  • Accurate logo placement
  • Clear printing quality
  • Professional appearance

Prototype Assembly

After finishing, all components were assembled and checked.
The verification process included:

  • Part fitting
  • Gap checking
  • Alignment inspection
  • Interference checking

Quality Control

Prototype quality directly affects future production decisions.
YS Precision performs inspection throughout the entire process.

Dimensional Inspection

Verification of:

  • Housing dimensions
  • Mounting features
  • Assembly interfaces

Cosmetic Inspection

Checking:

  • Paint consistency
  • Surface quality
  • Logo appearance

Assembly Verification

Checking:

  • Fit accuracy
  • Component interaction
  • Final appearance

Before shipment, all 30 prototype sets were carefully protected and packaged.
