Vacuum Casting
For a simple plastic housing, CNC machining can be an efficient option for low-volume production. This project was different because fine texture covers almost the entire visible surface.
The custom protective housing cover measures approximately 350 × 100 mm and combines an irregular outer profile with recessed geometric lines, mounting details and a dense anti-slip style texture.
The customer required approximately 50 parts, followed by painting. This quantity was not yet suitable for investing in production injection molding tooling, while CNC machining the same fine texture on every cover would require very small cutters and extensive toolpaths.
For this combination of surface detail and low-volume quantity, vacuum casting was a more practical manufacturing route.

The overall form of this cover is relatively straightforward. What changes the manufacturing decision is the surface.
A dense repeating pattern extends across most of the exterior. Larger recessed lines divide the cover into geometric sections, creating a rugged visual appearance while maintaining the contoured shape of the housing.
For a textured plastic housing, these details can contribute to grip, appearance and resistance to visible handling marks.
The manufacturing challenge is reproducing that pattern consistently.
If the texture becomes too shallow, loses definition or varies noticeably between parts, the finished covers will not have the same appearance as the approved master.
For this project, surface texture replication is therefore more important than the complexity of the basic housing geometry.
The main profile of this component could be CNC machined. The dense texture is the limiting factor.
CNC tools need physical access to every groove and small surface feature. When those details become very fine, conventional cutters may be too large to reproduce them properly.
Smaller cutters can sometimes reach the features, but that introduces other considerations:
For a few pieces, this may still be acceptable.
For approximately 50 identical covers, however, machining the same detailed pattern 50 times becomes less attractive.
The manufacturing question is therefore not simply “Can CNC machine this part?”
A better question is:
“Which process can reproduce this surface efficiently across the required quantity?”
For this project, the answer was vacuum casting.
With vacuum casting, the detailed surface is established on the master pattern first.
A silicone mold is then made from the master, capturing the housing geometry together with its recessed lines and fine surface texture.
The subsequent cast parts reproduce those details from the mold.
This changes the production logic significantly. Instead of machining the same dense texture separately on every housing, the texture is created correctly once on the master and then transferred through the silicone mold.
For vacuum casting textured plastic parts, the quality of the master is therefore particularly important.
The master needs to represent not only the overall dimensions, but also the surface character expected on the finished parts.
Approximately 50 parts sits in an interesting manufacturing range.
It is more than a typical one-off prototype requirement, but still far below the quantities normally associated with mass-production injection molding.
This is where low-volume vacuum casting can make sense.
The customer can obtain enough parts for engineering builds, product evaluation, field testing or early production without immediately committing to an injection mold.
For this particular housing, vacuum casting also solves the texture problem at the same time.
Once the detailed surface has been reproduced in the silicone mold, it does not need to be CNC machined individually on every part.
If future demand increases, the product can then move toward injection molding.
The cast covers also require painting.
Because the texture is a visible part of the design, coating thickness needs to be considered carefully. Too much paint can soften fine grooves and reduce the definition of the pattern.
Recessed lines, corners and raised areas also need consistent coverage.
For this reason, painting is not treated simply as a color change. The finished coating needs to preserve the surface character that was reproduced during casting.
This is particularly important for cosmetic plastic housing parts, where surface appearance is immediately visible on the finished equipment.
Projects like this often appear between prototype development and mass production.
The design may already be stable enough to require dozens of parts, but the customer may still want to verify fit, assembly, appearance and surface texture before committing to production tooling.
Vacuum casting provides one manufacturing option for this stage.
It can support low-volume plastic production, pilot builds and pre-injection molding parts, particularly where molded surface details would be inefficient to reproduce individually by CNC machining.
The process should still be selected according to the actual geometry and quantity. A simple housing without detailed texture may remain better suited to CNC machining.
