Product Description

Precision Sheet Metal Prototype for Medical Device Development

Cost-Effective Embossed Sheet Metal Bracket Manufacturing Without Stamping Dies

Project Background

During the product development phase of a medical device project, a European customer needed a batch of precision sheet metal brackets for functional testing and prototype validation.

The bracket design included multiple forming features, embossed reinforcement structures, mounting holes, and bending areas.

Since the customer only required 50 prototype units, investing in a dedicated stamping die was not economically practical at this stage.

YS Precision provided a low-volume sheet metal prototype solution using laser cutting, custom aluminum tooling, and precision forming processes, helping the customer validate the design before committing to mass production tooling.

Customer Challenges

1. Avoiding Expensive Stamping Tool Investment

For traditional sheet metal stamping, a dedicated mold is normally required.

However, during the medical device development stage, the customer needed:

  • Fast prototype delivery
  • Limited quantity production
  • Design verification before mass production

Opening a full stamping die would increase:

  • Development cost
  • Lead time
  • Project risk

Therefore, a flexible prototype manufacturing approach was required.

2. Maintaining Shape Accuracy After Forming

The bracket contained several formed features:

  • Embossed areas
  • Bending sections
  • Multiple mounting holes
  • Reinforcement structures

During sheet metal forming, deformation and springback can affect final assembly.

Our engineering team optimized:

  • Forming sequence
  • Tooling structure
  • Bending parameters
  • Leveling process

to ensure consistent parts for prototype assembly.

Our Engineering Solution

Rapid Sheet Metal Prototype with Custom Aluminum Forming Tool

Instead of producing an expensive stamping die, YS Precision developed a simple aluminum forming tool specifically for this prototype batch.

This approach provided:

✓ Lower tooling investment
✓ Faster prototype preparation
✓ Suitable for 50-piece production
✓ Easy design modification if required

This allowed the customer to move forward with product validation efficiently.

Manufacturing Process

1. Laser Cutting

Precision laser cutting was used to create the initial sheet metal blanks.

Benefits:

  • Accurate profiles
  • Flexible design changes
  • No expensive cutting tooling required

2. Embossing with Custom Aluminum Tooling

A dedicated aluminum tool was manufactured for the embossed structures.

The forming process created:

  • Increased structural stiffness
  • Required functional geometry
  • Consistent appearance

3. Precision Bending & Forming

The parts were formed according to the engineering drawings.

Special attention was given to:

  • Bend angles
  • Part deformation
  • Assembly alignment

4. Hole Processing & Leveling

All mounting holes were processed and checked after forming.

Each part was leveled to ensure:

  • Stable assembly
  • Consistent dimensions
  • Reliable testing performance

5. White Zinc Plating

The final parts received white zinc plating for:

  • Corrosion protection
  • Improved surface appearance
  • Long-term durability

Prototype Validation Result

After completion, the 50-piece batch was shipped to the customer's facility in Europe for product testing and prototype evaluation.

The parts were delivered ready for:

  • Assembly verification
  • Functional testing
  • Engineering validation

The successful prototype build allowed the customer to continue product development without the additional investment of early-stage stamping tooling.
