5-Axis CNC Machining of 6061-T6 Aluminum Parts for Automation Equipment

This 6061 aluminum CNC machining project involved approximately 400 custom components for automation equipment, with the finished parts shipped to Canada.

Each part measures about 150 × 150 × 200 mm. The design combines an open cylindrical frame with large side windows, internal circular features, precision bores, radial holes and threaded features around the body.

Selected precision holes require dimensional control within +0.02 mm according to the customer drawing, while other critical dimensions are specified to ±0.05 mm.

The challenge was not simply machining a complex shape. A large amount of material had to be removed while features on different sides remained accessible and critical holes stayed consistent throughout the production run. For this geometry, 5-axis CNC machining provided a practical manufacturing route.

Machining Around an Open Cylindrical Frame

The open cylindrical structure is what makes this part different from a typical machined housing or bracket.

Large windows are cut through several sides of the body, leaving ribs between the circular ends. Inside and around this frame are bores, threaded holes, radial holes and mounting features facing different directions.

This creates a tool-access challenge.

Features on the end faces can be reached conventionally, but holes around the circumference require different machining orientations. Repeatedly removing and resetting the workpiece would add more setups to a part that already has several functional features.

Using 5-axis CNC machining, the component can be indexed to bring these different areas into suitable cutting positions. This is particularly useful for radial holes and threaded features distributed around the cylindrical body.

For this project, the benefit of five-axis machining is straightforward: better multi-directional access with fewer unnecessary setups.

 


 

Large Windows Change the Part as It Is Machined

The finished component is relatively open, but it does not begin that way.

As material is removed to form the large side windows and internal areas, the remaining aluminum frame becomes less rigid. The machining conditions therefore change as the part approaches its final shape.

This needs to be considered when deciding the order of operations.

Instead of removing all supporting material first, roughing and finishing can be arranged so that important circular surfaces and precision features are machined under suitable conditions.

This is an important consideration for CNC machined aluminum frames with substantial material removal. The finished geometry may look simple and lightweight, but the route used to reach that geometry matters.

 


 

Precision Bores: Making One Is Different from Making 400

Selected precision holes on this part require dimensional control within +0.02 mm according to the drawing.

For a locating or fitting hole, a small dimensional change can matter more than it would on a general clearance hole.

This becomes particularly relevant when the requirement is approximately 400 pieces.

Cutting tools gradually wear during production. A bore that is correct at the beginning of the batch therefore still needs attention as machining continues.

For these critical features, precision bore machining is combined with dimensional checks at appropriate stages of production. The objective is to identify gradual changes before they affect a larger number of parts.

Other critical dimensions are controlled to ±0.05 mm according to the customer drawing.

 


 

From a Machinable Part to a Repeatable Production Process

Making several prototypes proves that the geometry can be produced.

A 400-piece order asks a different question:

Can the same result be maintained over hundreds of machining cycles?

At this quantity, fixture repeatability, tool life and process stability become part of the manufacturing plan.

Before production, we review the customer's 3D CAD model, 2D drawing, material specification and critical dimensions. The machining sequence is then developed around the actual geometry rather than applying a standard process to every aluminum part.

Once the first parts confirm the machining route, the focus moves to keeping that process stable throughout the batch.

This is where production CNC machining differs from one-off prototype work.

 


 

A 6061-T6 Structural Part for Automation Equipment

6061-T6 is commonly used for automation equipment because it combines good machinability, useful strength and relatively low weight.

Those characteristics suit this open-frame design well. The cylindrical body provides the main structure, while the large windows create clearance and remove unnecessary mass.

The precision bores, threaded holes and radial features provide mounting or locating points for other components within the equipment.

Parts with similar requirements are commonly found in automation systems, robotic equipment, fixtures and industrial machinery where several mechanical functions need to be integrated into one machined component.
